Why this part matters
The manifold is the only point in a finished hydronic system where the installer can actually do anything to a specific loop. Once the slab is poured and the tubing is buried in concrete, the manifold is the entire interface — every measurement, every adjustment, every diagnosis of a misbehaving zone happens at the manifold. The manifold is therefore designed to be highly serviceable and clearly labeled, mounted in a mechanical room or a wall cabinet that is accessible without tools.
The manifold also encodes the design intent. A manifold with built-in flow meters at every supply port and micrometric balance valves at every return port gives a future technician (the one we hand the call to in 2035) the data they need to diagnose and correct a misbalanced loop without breaking the slab. A cheap manifold with no flow meter and a simple ball valve gives that technician guesswork.
Default pick · Caleffi 663 series (stainless)
The Caleffi 663 series is our default residential manifold. Stainless steel construction (304-grade), 1¼″ supply and return headers, 2-to-12 ports available in 2-port increments. Built-in micrometric balance valves with 8-turn precision on the return header. Built-in flow meters with 0.25–2.6 gpm range on the supply header. Caleffi 6562 thermoelectric actuators (24V, 2-wire, normally-closed) drop directly onto the supply header for zone control. Integrated Caleffi 558 auto-air-vents top of each header. Manual fill and drain ½″ FNPT both ends.
Standard SKUs we keep in shop stock: 6633C1S (4-port), 6634C1S (6-port), 6635C1S (8-port), 6636C1S (10-port). At our distributor F.W. Webb Bozeman, the 6-port lands around $640 list / $510 net, the 8-port around $830 list / $660 net. We carry an 8-port and a 6-port in shop stock at all times during heating season.
Snowmelt pick · Uponor ProPEX (stainless)
For snowmelt loops, we install Uponor ProPEX stainless manifolds — specifically A2630600 (6-port) and A2630800 (8-port). The ProPEX connection style suits the tubing we use for the long snowmelt runs (Uponor AquaPEX ⅝″), and the manifold's pressure rating accommodates the higher static pressure of the longer trunk run from the mechanical room. Built-in balance valves but not built-in flow meters; we install Caleffi 132 series setter valves with integral flow indicators in-line for the same data.
Compact pick · Caleffi 668 (brass)
The Caleffi 668 is the same feature set in dezincification-resistant brass at a slightly smaller footprint. We install the 668 in tight closet locations where a stainless 663 would not fit cleanly, and on the second-floor manifold cabinets where the manifold sits in a 14″-deep wall pocket. Same balance valves, same flow meters, same actuators. Lower price point (~20% less than the equivalent 663 stainless).
What we don't install
We do not install copper headers. Copper manifolds are common at the bottom end of the residential market and work fine, but the labor of soldering loop pickups in the field is not justified by the cost savings, and the resulting assembly is less serviceable. We do not install plastic-bodied manifolds. We do not install manifolds with no flow meters. We do not install manifolds rated below 100 psi working pressure.
Mounting and commissioning
Manifolds are mounted at 48–60″ AFF on a stable, plumb wall surface with stainless mounting brackets at the supply and return headers. Loops drop from the top of the manifold (supply on top, return on bottom by Caleffi convention) and run to the slab penetration or the floor-joist bay. Each loop is identified at the manifold with a DYMO embossed label bearing the loop's name (C-6, primary bath) and the loop's design flow in gpm. The same label is repeated in the binder and on the commissioning sheet.
Commissioning the manifold: with the boiler off and the manifold isolated from the system, each loop is purged separately through the integral purge valves using city water at 60 psi for at least 5 minutes per loop or until the return is fully clear of air. Once all loops are purged and the system is filled, the boiler is enabled, the system is brought to operating temperature, and supply/return Δt is measured at the manifold against each loop's design Δt. Actuator preset is adjusted on individual loops where the as-purged Δt exceeds the design Δt by more than 3°F; flow meter setting is verified against the design gpm.
Failure modes seen in the field
Three things go wrong on hydronic manifolds in service. One: seized actuators. Thermoelectric actuators have a wax element that can stick after years of seasonal cycling; we've replaced six actuators in fourteen years of service across the entire job book, all on cold-night service calls. Two: auto-vent fouling. Caleffi 558 auto-vents can stop closing if the system water contains sediment; we install a Y-strainer upstream on every system and the auto-vents have been trouble-free since we standardized on that. Three: balance valve drift. Micrometric balance valves can creep over time if the lock-screw was not torqued at commissioning; we re-torque every lock-screw at the annual service visit.
